Parts drifting out of tolerance

Dimensional drift usually comes from heat, tool wear or a fixture that is not locating consistently, and the fastest check is to measure the first and the last part of a batch.

Compensate in the control only after the mechanical cause is understood, because offsets mask problems rather than solve them.

Poor surface finish

Finish complaints trace back to a worn edge, wrong feed for the tool geometry, built-up edge on the material or chatter from a slender setup.

Change one variable at a time and keep a sample from each trial, otherwise the improvement cannot be repeated next time.

Short tool life

Tool life collapses when cutting speed is too high for the material, when the cut is interrupted, or when coolant never reaches the cutting edge.

For CNC milling, the target is tolerances of plus or minus 0.05 mm and surface finishes around Ra 1.6 micrometres on aluminium, and a process that cannot hold it will keep consuming tooling at the same rate.

Cycle time overruns

Programmes overrun because of conservative feeds, unnecessary air cutting, extra tool changes and long retracts that nobody has revisited since the job was proved out.

Measure the plan against the actual cycle and treat any gap of more than ten per cent as a job worth re-programming.

Scrap at setup and first-off

Most first-off scrap comes from a wrong work offset, a tool length measured in a hurry or a programme run without a dry run above the part.

Proving the job with single block, reduced rapid and a probe check costs minutes and prevents the loss of an expensive billet.
